It has been suggested to start a thread on whats going on with my Jeeps current mods fact finding, fixes, upgrades etc….
I purchased the Jeep July 2024 from a small auto sales firm in Reseda Ca.I found Jeep through car guru search.
The last time I modified a vehicle was in the 80’s, given to me at 18 was 72 Pontiac Firebird sleeper 400, Valley Heads engine rebuild, turbo 400 shift kit etc… I pulled engine tranny all that in a car port in Venice ca. Totaled that, picked up 67 Firebird convertible, got stolen in middle of restore, Swore I would never get a hot rod again. I got a bug to get another Hot-Rod with limited funds. I loved Jeeps since I was 4? When I watched Gumby, and the Block Heads Jeep. Well I got a Hot-Rod jeep.

First day Home as purchased. 51K miles
My current findings.

After looking closely at car facts second owner purchased Jeep in Hawaii and shipped to CA 2003, believe second owner had the modifications done judging from the smog inspection reports. Probably registered for off road use and flat towed to events behind motorhome? Jeep has Manual locking hubs, tow bar mounts and with trailer light receptacle I did not get tow bar with the jeep. Believe things have been lost between second and third owner. I will take it to Smogsters when smog is required, missed the bullet this year.

I have this which I was told will help a lot when go get it smogged. Auto Union found it too late in owners manual after they got it to pass at smogsters.

ENGINE: 4.0 with Banks Sidewinder turbo system. It does not have the side hood scoop or intercooler installed.

EXHAUST : well the Banks Header set up through cats to turbo out 3” to a cat and Magnaflow Hushpower muffler.
COOLING : stock, recommended per Banks owner manual.
TRANNY: 32RH 3 speed auto, stock.
T-CASE: Modified NP231 with Tera Low 4.1 low gear kit and slip yoke eliminator kit, (brand?)
FRONT DIFF: Dana 30, 4:88 (brand?) gearing with ARB locker.
REAR DIFF: Dana 35, 30spl axles with abs sprockets? Stock? (brand ? ) With 4.88 (brand?)gearing, ARB currently not functioning on rear (my err)
REAR DRIVE SHAFT: ?
FRONT DRIVE SHAFT: looks stock?
SUSPENSION: FABTCH 6” lift long arm Rock Crawler suspension, with optional front hoop kit and dual coil over 2.5 dirt logic shocks (rebuildable) with remote res, rebuild kits still available), quick disconnect front sway bar. Rebuildable Dirt Logic rear shocks, with 3 point link rear suspension. Replacement Ball joint kits still available.

TIRES/WHEELS: Cooper Discover SST 35x12.50 on 15” steel bead lock look rims, backspacing?.
BRAKES: stock ABS front and rear, ABS disabled.
FRONT BUMPER: Warn with hoop and M6000 winch.

Work done to winch, new rope and other goodies and new recovery gear.
REAR BUMPER: Smitty Built with swing out tire carrier and Jerry can/ highlift jack carrier. All very heavy! Currently have spare tire and carriers removed for future maintenance.

DIFF SKIDS: Warn, rear removed.
COMPRESSOR /TANK for ARB and AIR-UP PORTS: Viair, tank mounted down under. Temporarily relocated compressor behind diver seat.

THINGS DONE
Changed engine oil with correct oil and filter. Sure enough leaks more. Oil pan has rock damage need replacement and again poor turbo oil line to pan fitting.
More later on this
Serviced Tranny, looked clean, poor gasket used first timed around. Dumped and installed pan with lube locker. So…it got a good flush. Shifting well. Wish I serviced the T-Case then when I had the FABTECH Skid Plate OFF! More on this subject shortly No Photos.

BOOM I found my first vibration issue as I am learning, with out agonizing details I got it fixed and buttoned up for now. Replaced pinion/carrier bearings axle seals shaved pinion gear per ARB manual. What was root cause for this to happen? Shaving necessary?
Further discoveries under torqued axle truss u-bolts and upper uniball bearing shot. Have part number for replacement ordering soon with other parts, like t-case parts.
Replaced pinion yoke u-joint, others do need service as well as the T-Case! It is now leaking more.
Started to grease suspension and reached a small bump busting a zerk fitting in bad spot. All good.

STAGE 1,
Get rid of vibes and riding a little smoother and rattle free
1) Drop skid plate again and get to T-case, can’t open fill port even, over torqued, air tank and skid make it impossible to service.
2) Cut a service port in skid plate, drain t-case, remove and evaluate t-case and shafts/u-joints etc..
3) Drop rear diff to replace truss uniball, de rust things
4) evaluate rear upper coil mount relocation
5) Research AiROCK!

Little things I have parts for to do’s
Door hinge grommets
Diver interior door handle, so…door service, both
There’s more can’t remember at this moment


FUTURE:
Interior, seats and belts first
Lighting
Bumpers? Lighter?
Tranny swap? Turbo 400?
BEHEMOTH Colossus D300 T-CASE
DANA 44 front? and rear…definitely

PLAN as of now
Get rid of vibes and riding a little smoother and rattle free, engine running good except for oil leaks which could be hazardous
1) Drop skid plate again and get to T-case, can’t open fill port even, over torqued, air tank and skid make it impossible to service.

4) Replace oil pan, hopefully add oil cooler, skids for oil and tranny pan?
A lot of rust for California Jeep, well…all those many Safari DEL SOL bumper stickers. I guess thats held down at the Salton Sea, salty mud not good. It must be a really good time to rust -up a jeep? All good, all rust will be treated.

I hadn't heard of that behemoth t-case. Looks like a "new" Dana 300? How does it compare to the Atlas tcases, any advantages/disadvantages that you know of compared?
 
I don’t know yet, They are called colossus, I want a strong T-case, my tranny guy sat to throw in a D300. I found this site https://www.behemothdrivetrain.com/pages/colossus-cases
I have not looked into atlas yet. Mind you this a wish, I will know more when I pull my case. They do look trick. It looks you can can buy case alone and diy gearing

There isn't anything wrong with your current T-case? Other than leaking? I'm guessing it's the rear output seal on the SYE that is leaking? If you get the seat out go look for a double lipped seal. It's what I had to use on mine. Sorry I don't remember the brand of my SYE anymore.

I am still hear chatter, I will call it, and feel a vibration? Again whittled suspension noise away, Now, engine/turbo, exhaust and tire noise and vibes. Chatter sound feels from under my seat. Could bee a drive Saft issue?

OK, if you read thru a lot of the vibration threads you'll find some people end up having vibrations after a regear. One way to help figure it out is to pull your front driveshaft first and drive it. If you still have the vibrations then put the front shaft back in & pull the rear. Drive it in 4HI and see if the vibrations are gone. This will then tell you if it's a driveline issue or something else.

BTW love the ghost flames in it. You got a nice start for a build.

Never thought of that. Now… I need to keep in mind this chatter and vibe existed before my rear diff repair. That howling/vibe is definitely gone. I intend to pop rear diff cover to double check my work I done there.

These style cases (aftermarket) are drivers side or passenger side drop. You built them for whichever you need. So no it doesn't need to be flipped, just install the output on the on the side you need. Same as the Behemouth box.

I was dreaming the case was complete for that price, like the design. I have yet to have an acquaintance who owns a tranny shop and I think I will let him take it for a spin. By himself, heard about how he drives, he has toys that put this rig to shame

Yep those aftermarket cases aren't cheap.. But anymore even finding a D300 for a fair price is hard. The D300 case would sometimes crack but only when behind high HP rigs. I'm talking V-8's. You can still find a few flip kits for the D300 but they aren't cheap either.
Those cases are machined out of a block of aluminum which is why they cost so much. The Behemouth is around the same price. If you get one fully assembled they're close to $4K or $5K. They only make sense if you have a D300 already IMO or you're trying to build something custom.
It's the same with the NP205 cases. If you've got a rock bouncer or something that needs a really strong case it's the way to go. But none of them are cheap.

I'd try pulling each driveshaft to try and pinpoint what is causing the vibration/noise. Also incase you don't know about the TeraLow you have they recommend that you don't exceed 3K RPM's when in low range. You can briefly but not for long periods of time.

Yes, I am aware of that 3k limit. That’s where I ultimately need decided what I want out of this rig. Crawler, or all around trail runner. This little six is close to v-8 with the banks set-up. I will switch to removing driveshafts, i am not looking forward to dropping skid again just yet, 28 bolts and nuts attach skid plate, pretty tuff reach on some nuts. I kick myself for not servicing t-case when I did tranny. Thanks for the tips.

In all honesty how often do you need to be above 3K when in low range off-road? Yes when trying to blast through mud or snow & in the sand but 90% of the time you could be in high range instead. I had the TeraLow in my TJ prior to me doing the engine swap. And I had the 4cyl instead of the 6 cyl. So I'm not sure why unless you determine the t-case is the cause of your vibrations why you'd want to swap it out. Just be aware of the RPM limitations. There are plenty of people who are still running the TeraLow.

Believe me I know all about having to drop the skid to work on stuff. I did a crossmember on mine so I can run it without the skid if I want. I also have an aftermarket t-case but I bought it in 2006 so they are a lot less expensive.
While the turbo do give the 4.0 more power it's no where near the HP & TQ that I'm talking about that breaks things.

BTW I had a 5.2 & then 5.9 Magnum V-8's in my TJ and now have a 5.7 Hemi in it so I'm aware of what having more power is.
