TJ air conditioning acting weird

My 97 TJ, 4.0, 5spd, sport with 210k miles on it is having an A.C. issue. We first noticed it on owr road trip through the Pacific NW. We would start driving and after 150-200 miles the amount of cold air blowing through the vents would drop by 90%. I can still hear the fan working at all the speed settings when this happens, but very little air comes out of any vent (I've tried it on all the settings). The temporary fix while on the road was to let it sit for a night and in the morning the A.C. would work again.. for another couple hundred miles that is. Has anyone experienced this before.?

So the fan is still working at all the given speeds, right? But at some points the air stops coming out the vents completely? Or is the air coming out the vents, but just not coming out cold?

The fan works at all speeds.. at least I can hear it working in there. It seams like a bafold is closing on its own. And the little air I am getting out of the system is still cold.

Yep, that's what I thought.

Your blend doors / actuator doors (or whatever people call them) are getting stuck. It happened on my TJ and they would sometimes get stuck, and then sometimes open. But it was the exact same issue you are having to the T.

Most likely it is a problem with a vacuum line under the hood somewhere. Look along your intake near the throttle body. Take your time and inspect all the vacuum lines for any cracks at all. Do it while the engine is running and you may even be able to hear some hissing.

I had the exact same problem on mine. The plastic fitting that goes onto the vacuum accumulator under the battery was cracked and broken. Once I fixed that, it solved the problem!
 
I have the same problem with air only coming out of the defrost (this is the default setting if there is a problem). Under the driver's side dash (if looking while doing a handstand with your head by the pedals) you will see a few shiny cylinders with plastic pieces sticking out of each end. These are your vacuum actuators. I watched mine while moving the vent switch and saw that they were functioning properly. My problem is that the little "L" shaped plastic pieces that come out of the actuators were broken and not connected to anything. Here is pic that I posted earlier on a different post. It is really crappy because the only way I could get my camera to focus on them was to use a mirror. Sorry for the poor quality. This may help you locate your problem.

Another helpful response I found from someone who had a similar issue:

I had the same issue...my vents in my 97TJ would wander around when at highway speeds or under heavier engine load. Initially, the problem would only happen when I was accelerating or going above 70MPH, and the vents would shift up to the defrost. Then when I backed off the throttle some, it would go back to normal. At the time it was a minor annoyance. Then it got bad enough that even at idle, if the fan was above the first or second speed, the door would slam half way shut, and just make a whistling sound - never fully opening up the dash vents. All the other vent positions seemed to open and close fine, though even the floor vent would shift to defrost under load.

Fast forward about 5 years, and it had become such a pain that I disconnected the panel vent actuator from the plastic arm that moves the door, so I could just keep the panel vents open all the time. That was only semi-successful, because sometimes the pressure of the fan blowing would slam the door shut again, and I wold have NO airflow - not fun when you live in Florida. I would have to stop so I could get out and reach up under the dash to flip the lever by hand again.

So finally, i got serious about tracking down the problem. I had already replaced the vacuum line and check valve that connects to the manifold, figuring the check valve was letting my vacuum escape when under load. It didn't help, and that's when I disconnected the door from the actuator. Today, I went after the second most probable culprit, the vacuum reservoir under the battery tray. I couldn't find anything visually wrong, and pumping 20PSI of air into it, while holding it under water showed no signs of a leak. So i put all of that back together - you have to remove the battery and tray to get to the thing, and went and got a vacuum pump with a gauge on it. With that, I was able to test each component, and finally pinned the leak down to an actuator.

The system would hold all the vacuum until I placed the switch in the panel position, and then the pressure dropped quickly until it was empty. So i naturally thought it was the panel actuator or the line to it that had the leak, but both of those were fine when I isolated them. After checking each line from the plug at the back of the switch, i finally found the leak. It was the defrost actuator that had the leak - specifically the 'half open' side (the defrost actuator has a half open connector and a full open connector). The line to the actuator had no leak, so I just removed it and capped it for now. That means the defrost actuator will not close fully, It opens fully when on the defrost setting, and half open in all other settings. As soon as I can get an actuator I will swap it out.

Sorry for the long post, I just wanted to put my solution out there for others, because I know first hand how annoying and how much of a pain it is fix this problem, especially when you are just guessing at what to fix or replace. The moral of the story...Get yourself a handheld vacuum pump (I borrowed one from the local Auto Zone), and test all your connections. It only took me an hour or so to find the leak once I had the right tool. And the problem ended up being the absolute last thing I would have expected to be the issue. I might have gotten there, but not before replacing the reservoir, more lines, the panel actuator (since that was the position with the problem), etc.

Now, after at least 5 years, my HVAC is working great again, even at highway speeds going uphill!

I'm having a similar issue with mine. It blows more out at the footwell than through the vents. It also drops off significantly when I'm at speed. I'm thinking vacuum leak because at idle it gets cold then at speed it warms up. Like my blend doors are effected by the wind pressure.

Engine internals and power plant I'm good. Small vacuum leaks and a/c function I'm lost.

Please check this for me. Next time it happens, park your Jeep for around 1 hour. Then start it back up and run the A/C again. Also, let me know if you see a puddle of water under the Jeep after it sits for an hour. If it starts blowing out the vents again, then it's fixed and there's nothing you can do about it.

I did notice on the trip that if we stopped of for a long lunch or something, about an hour, the A.C. would start working again for a short amount of time. There was always a puddle of water from the condenser. What do you mean by it's fixed and there's nothing you can do about It?

It sounds almost like it was freezing up. When it would thaw it would work great then freeze back up.
 
A/C systems can and do freeze up in high humidity conditions. That drove me crazy when I used to have to drive rental cars back East on hot & humid days since it would cause the A/C to stop working.

But be aware too that a puddle of water is normal under a Jeep whose a/c has been running. That puddle is usually nothing but normal condensation from the moisture in the air removed by the A/C system that drips out of the condensation drain hose at the front/lower passenger side of the firewall.

Can that core freeze solid and stop air flow almost completely?

This is not the most technical explanation but I'm sure there is an HVAC guy on here that could help. @CasterTroy I think is or was an HVAC engineer. But here is the basics of how the system works. You have a fan blowing across the A/C coil which is a heat exchanger. It is taking the heat from the air and transferring it to the coolant. Then the coolant is cycled through the system where it transfers the heat out and then is ready for the process to happen again. In this process moisture is condensed and falls out of the air. If for some reason the condensation starts to freeze it will great a large block of ice which will restrict the air flow that was blowing across the coil . When it thaws it would allow the air to flow through until it is frozen again.

That's exactly what's going on. Your evaporator core (radiator looking thing inside your HVAC case) is freezing solid like an ice block. When that happens, no air can get through it (hence you hear the blower running but no air coming out). When you stop for lunch or leave it over night, the block of ice thaws and all that water drains out of your HVAC case drain tube (hence a big puddle under the Jeep). This problem is not specific to your TJ or Jeeps or any other cars out in the market. You typically see this problem happen when humidity is high and temperature is in the low to mid 70's. The humidity build up on evaporator core and can't drain out fast enough so it get's trapped between the evaporator fins which will eventually freeze and block the air flow. The culprit is the design of your HVAC case where your evaporator core is most likely sitting in the case at almost vertical position. It's hard for any condensation to drain out in that position. It's most likely designed that way because the'res only limited space under your dash panel and designing it say... 45° would require a lot of room. So there you have it.

BTW, this is one of the reason why your Jeep or other cars smells like something is dead inside when you first turn on the A/C. What you're smelling is mold build up on the evaporator core.

I've lived in the south for 45 years, and NEVER experienced this nor ever have HEARD of any instance of this occuring in any vehicle

Typically when coils freeze there is a leak in the system, and it's operating on low refrigerant, or.....you have a filthy coil. Sounds like it could be a combination of both
