2005 auto u-joint / driveshaft issues

I had a dented rear driveshaft in my 05 sport. I bought a new pinion and seal. A used driveshaft was purchased. I installed the pinion seal and yoke and set pinion torque to 160lbs. That feels kind of tight but the real issue is the u joint in the replacement shaft is too large in diameter to fit the yoke. Is there an adapter u joint? What do I do now?

It's clear the used driveshaft doesn't have the 1310 size u-joints used on your Sport. I'd take your dented driveshaft to a driveshaft repair specialty shop and have them repair it. Not to mention yours has the correct length which is crucial
 
Dana 35. The new shaft looked the same and is the same length. Slid right in the transmission but the u joint is too large for the pinion yoke.

So the first problem is that you over torqued the pinion nut and that is going to have to be dealt with. When you say the joint is too large are you saying the cap diameter is too large or is the overall length over the caps too long?

Ok I want you to measure the cap diameter and distance between the snap rings on the yoke of the new shaft and I can work out what ujoint you need.

Not sure who gave you the 160 number but they did you no favors. If I am just changing the pinion seal or yoke on a diff with a crush collar like a Dana 35 I use the old nut with red loctite and torque to 90-100ft lbs as to avoid any chance of crushing the collar any further.
 
Tom Wood gave me the same 160 ft-lbs for my pinion yoke many years ago nut when I was still running a Dana 35. Its crush sleeve retains some elasticity.

What about putting 2 caps from the old one on the new one? They seem to fit.

As a very temporary measure yes but I do not like mixing caps from different brands of joint. I would just go grab a new 5-153x/5-1310x and put it in there. What axle was in the rig the new shaft came out of?
 
I was told it was an auto tj but he didn't know year. A 1310 would then be too small for the driveshaft. Have I damaged the gear setting by using that much torque?
Old joints re 1.065in new one is 1.128. Both are 3.23 wide. Thanks!

Take it for a short drive and check the pinion to make sure it is not too hot.
 
I still can't find a u joint to fit.. Is there any way to use this driveshaft or do I need to look for another one?

Why not just have the original repaired by one of your local driveshaft repair shops and stop screwing with the used one? And I don't mean a 4x4 shop, I mean an actual driveshaft repair shop. They're around, they're normally hidden in industrial/automotive repair complexes.
 
Because they wanted 300 to repair it and it would be 2 weeks. I thought thatvwas a ridiculous price.
