Lockright doesn't unlock

Followed instructions to a T. Clearance between drivers is 5/32" as specified. Install manual says it should unlock and click by manually spinning the tires, and it's not. I can move it with a screwdriver and it seems to be able to move enough to unlock. Wth?
 
Are you spinning the tires so the top of the tire is moving forward? They only unlock in that direction.

I've tried every which way, but the instructions make it seem as though either direction should work.

It doesn't unlock using either test. I can manually unlock with a screwdriver but it won't do it by turning a wheel.

I found a step I didn't do. I didn't grease the center bores of the drivers. Maybe the drivers are just binding up out of friction. But I can't rule that out without pulling the ring gear and disassembling again and greasing it and put it back together.
 
I put the cover on and filled it up. Still no dice, so lubrication doesn't appear to be the issue.

Pulled cover and double checked the pins and springs, they all appear seated and installed correctly.

I'm stumped and their tech support either isn't open on Saturdays or is too busy to answer/return calls.
 
Pulled the carrier back out and disassembled to double check everything. It all checks out.
 
I stand corrected. The 5/32" measurement is really closer to 3/16". My previous measurement was made with the ring gear on which made it hard to get my calipers into the gap.

Hard to understand how that measurement being ~0.010 out completely mucks up the whole works, but that's the only thing I have to go on at this point.

Don't imagine it'll be easy to get ahold of new spider gear thrust washers on a Saturday evening/Sunday night.
 
Just curious, have you put any road miles on it yet?
I haven't. It's still apart until I get new thrust washers for the side gears.

I briefly considered trying it out on pavement but the install manual had a statement that basically amounted to "we can tell if you drove it without proper clearances and it will void the warranty".
