i've not given up just yet, and am even willing to just rent a trailer to tote the rig out, bit it's gonna be down to the wire if i can even pull it off.

Popped the cover. Gears look good. I'm glad I'm so in tune with my rig enough I noticed when it had the slightest of vibes after wheeling. Glad I pulled over to check and pulled the rear DS.

Pulling axle out tonight and will pop the cover to check the carnage. Hopefully, gears are fine and I can just replace bearings and seals and then reset pinion preload. Wish me luck. Flipping countdown to Moab has me in edge now with a broken rig. At least it happened close and not in Moab. Gotta love shakedown runs.
Definitely better to get things sorted out before the Long trip out west. I know it doesn't help, but keep repeating to yourself, "I do this because I enjoy it!" ;)
 
Yes but Michael said they were waiting on something and they wouldn't ship out with the bumper.
Not sure if you followed my posts. Since you have a Swayloc, you'll need to get some 5/16 TIME-SERTs. You'll need to install one on the bottom outside bumper hole you drill. This is necessary because the bottom bolts on the SwayLoc will interfere with the bottom outside bolts for the Hardcore bumper ends. I only installed the bottom TIME-SERT, but if I were doing it again I'd just do both outside bolts, for symmetry purposes.

FWIW, the TIME-SERTs get inserted from the inside and will extend from the bumper outside, so you'll need to grind it flush. When you install the bolt into the flush TIME-SERT, you'll also have to grind that flush. You can look at Post #589 and 595 for some pictures.

Lastly, because it was too expensive, I didn't buy the kit like the picture below. Instead, I just bought the TIME-SERTs in the link. I then used those, found a nut that fit the TIME-SERT and used that to tell me which drill bit and tap I needed. Like the dummy I am, I did not write them down, so my apologies there.

Have you found anything wrong with the housing? Was it just a bad bearing?

Nothing I see wrong with the housing. I think it was just a bad bearing. The axle assembly set for a couple years before it was installed and broken in. It sat mocked up under a Jeep for a long ass time.

doesn't really looks like damage, just sat in that position for a long time. if anything i might suspect the race was dry and the tiny bit of lube on the bearings pickled where it laid in contact.
 
Definitely looks like it sat dry. Kind of surprising they didn't pack these with grease. My anal nature always packs the bearings, if I know it's going to sit. On the plus side, it looks like there was no moisture in there to rust parts. Since the gears look good, hopefully this will be a relatively simple fix!
