Dana 35 pinion offset

Well, crap keeps getting deeper.

After reinstalling my pinion and carrier with a new bearings I noticed three cracks in the carrier around the shaft that holds the spider gears in place. Not sure how I missed this when I was doing work on it but its possible that it cracked while installing one of the bearings. Anyway, the carrier is toast.

I am going to order a new one: DANA SPICE 44590
I assume I need to re-shim the new carrier but do I need to re-shim the pinion if I am using the same pinion and ring gears?
Can anyone point me to where I can buy the correct shims I will need to do this job? I see a bunch of different shim kits but I am not sure which one would be good.

If you replace just the carrier but not the gears, then you can leave the pinion alone. If you are careful and don't destroy your shims pulling the bearings off, the simply transfer them to the new carrier and you should be good to go. That's in a perfect world, but it should work. You aren't "reshimming", you are just moving them from one carrier to the other keeping them in the same position.

Run a pattern prior to removing the ring gear, and then run another with it on the new carrier. It should be pretty close. If so, run it. If not, you might be looking at a new R&P.

Here are some pictures showing the current cracks and pattern. The top and bottom cracks are easy to see. There is also one running from the right of the slide hole. I ran the gear pattern with some diaper rash ointment since I don't have much of the real paint. It looks way off to me. It looked about the same before replacing the bearings but I was hopeful that new bearings my tighten things up and improve things. Since this is so off I am not sure if reshimming to correct it is the way to go (assuming it looks the same on the new carrier) or if I need to start over with new ring/pinion gears. I just drive this on the road and no offroading so was hoping I don't have to go crazy rebuilding this thing.

Also, just FYI, with the new bearings I was able to dial in the pinion preload to 20 in-lb and the backlash came out to 0.008" without changing anything else. Not that it matters now.

Forget about the patterns above. I found when I rotated 180 degrees that the pattern was the opposite of what is shown so the carrier or something was bent. Anyway, ordered a new carrier.
 
Wow! Yeah your pattern doesn't mean anything with the carrier in that condition. I'm surprised how well the diaper rash cream works 👍

Here is a follow up. I had a run of bad luck getting the right parts and parts on time but eventually I got a new carrier, bearings, and shims. The pinion depth was fine with the original shim after replacing the bearings. I had to do a bit of shimming to get the backlash right with the new carrier but it wasn't as big of a deal as I had dreaded. Ended up with 0.007" backlash. I also replaced the axle bearings and seals and one of the axles that had some pitting. It's all buttoned up now and is nice and quiet.

Next up I need to replace the front diff fluid and then I need to deal with some clutch chatter. I guess I will end up pulling the transmission for that one and replacing the clutch and flywheel. They only have about 40k miles on them after replacing the engine and transmission awhile back so I am wondering what happened.
