Does anyone know a good solution for this ... I don't want the plug loose , Teflon tape dissolves, and overtightening binds the locker. I'm not wild about aftermarket covers...why I don't know.

I know that, I just dont know where the sweet spot is ...or it if it was overtightened enough times before I owned it that needs to be go in deep to catch and snug up.
I can see the marks on the plug,
It would be nice if these were flanged with an o ring like a Ford diesel oil drain plug
Really like your TJ by the way..saw the pics... The roll bars and fenders and the overall look is really tough.
I've never had a problem with teflon tape and use it on my fill plugs. Maybe try a different fill plug to see if it stops sooner. Or beter yet, get an ARB
I had some Indian Head Shellac compound left over after a freeze plug replacement. I used it on fill plugs and my locker sensor. So far so good.
Teflon tape, and just snugging it up has worked for me every time (except for that one time I snugged it a wee bit too much and sure enough, bound up the locker. Backed it out 1/2 a turn and it was fine.)
I use several wraps of tape, and 10-12 ft-lbs when I bother to use a torque wrench. Factory spec is 25 ft-lbs iirc, way too much.

Are you using teflon tape to prevent leaks or so the plug does not have to go in quite as far? I've never had an issue with the plug leaking without tape.
I've tried it so that I wouldn't have to run it in so far but it just dissolved... I've got some of the yellow so maybe it will be more durable.
They had those covers at the Jeep invasion for about $119 and I wished I had of gotten one...I think the root cause with mine is people not knowing what they're doing at shops.I've never had a problem with teflon tape and use it on my fill plugs. If you are looking for a different cover. The Ballistic Fab stuff is pretty low profile, making it a swap for the TJ/LJ Dana 44.

I wasn't talking about getting an ARB cover, I was taking about getting an ARB locker..... Then you wouldn't have that problem
I'm not a fan of the drain hole location... That would get beat up pretty good.

Also completely unnecessary for a Rubicon, as the factory drain plug is in the housing, not the cover...
