I'ln the future, measure the baffle (usually 10 thou) and then use a shim the same thickness for setup.

Good idea! Here is the new pattern with .007" backlash and .063" pinion depth using shims instead of the oil baffle.

BL: .008" (didn't adjust since it was w/in spec); is it better to be towards the higher or lower side of the spec (6-10 thou)?

I think 62 is going to be your magic number if you can make the shims do that. If not, I think either 61 or 63 will work....one being slightly deep and the other slightly shallow. If I had to choose, I would go with your current pattern if you can't get to 62.

For the backlash, is it better to be higher or lower within the range, or does it really not matter? Wondering if more backlash causes more wear or less.

Anywhere in the spec range and adjust based on pattern interpretation.

Pinion depth at .062", backlash is currently at .007". Setup bearings on the carrier but new installed on the pinion. Ill press on the new carrier bearings if the pattern looks good and reverify the backlash since the pinion depth shouldn't change, correct?

Depth won't change. That looks good. Get the new bearings on and be done with it!

Disregard...seems like the Dana 30 low pinion doesnt use the oil baffle

Rookie mistake...damaged the pinion nut threads using a impact... note to self and others, get a big 3/4" torque wrench from oriellys or AutoZone with their loaner program and a friend to slowly increase torque and crush the crush sleeve.

After having to replace the ring/pinion, can you please recheck the pattern below? My rookie interpretation is its fairly centered and depth looks good but you are the expert .

Backlash is .006", pinion depth is .062". Pressed on the new carrier bearings and had to remove (was too tight to get in / preload seemed too high) about 5 thou to make the fit better. I can get the carrier in now with a few taps of the rubber mallet.
