Update , set up bearings made and multiple assembly completed….Ended up using the original measurements from the factory and no pinion shim. Sitting at 9 thousands backlash now. I kind of like the wear pattern. I would like 8000s or seven thousands but I gotta get it out of garage and fix another broke vehicle. I hope it doesn’t change radically when I troque the Piñon crush sleeve but I can do it again and get it right After spring break. College students are coming home!

Glad you're on the road to getting it fixed and also glad I'm not the only one here giving advice. Obviously @Jerry Bransford picked up on the particles indicating a problem worth looking into. My gear shop told me Dana 30 bearings rarely go and when I pulled mine they were shot, gotta pay attention to the details just like this.

Mine had bad pitting and clearly ate themselves up, someone must have gotten into water and never changed the fluid. When the fluid did get changed it was too late, they just slapped it together and sold it to me.

Mine did too, found it when I put in my locker and replaced them. My shop said those bearings never fail, obviously that's not the case. I put 30k on the gears after replacing the carrier bearings so I don't think it hurt my gears. Obviously I wasn't paying much attention to glitter in the oil.

HI all, I'm experiencing a similar situation in my '02. Purchased the Jeep last year and this is my first time opening the diffs to change the fluid. Front looked fine but the rear is a different story. Oil was pretty sparkly and there were some metal chunks no larger than a pencil eraser. The gouges in the cover are concerning. I haven't pulled the ring gear or axle shafts yet, just looking for some advice on what to do next. Any help is appreciated.
