Before you pull the case, disconnect the shifter linkage and manually shift it into the same mode you were in for the test and try it again. If the sound goes away, test drive it.

You are just making sure that the t-case shift lever isn't being held partially engaged in the current mode and that is what is causing the noise. If it makes the noise in 2hi on the street, test that one.

It sounds exactly like what my driveline was doing with the worn out mc bushings

It is now making the sound in 2H and 4H. I did not test 4L. It might not be engaged fully in either, but it does seem to shift crisply into gear.

Did you try disco'ing the cable? its possible that its out of adjustment and loading the drivetrain is making it "slip" for lack of a better word.

I’m going to try this afternoon when I get off work. I hope it’s that simple. If not, and I get in there and it’s something related to the Tera 4 Low, I may have to go back to a 2.72:1 ratio, and start saving for an Atlas, if I can even fit it under there. I’d really like a 5.38:1 and 2.72:1, or some similar combination.

Yesterday I disconnected the cable, manually switched the selector, and still have the shuddering.

Today I started to remove the TCase, but when I got to where the transmission mount tied into the crossmember the bolts were loose, so I torqued them down, put everything back together, and went for a spin. No change. I got home, put a socket on the motor mount lift bolts both to the mounts and to the engine block, all was sound.

I’ll remove the Tcase tomorrow If I feel up to it.

Today I started to remove the TCase, but when I got to where the transmission mount tied into the crossmember the bolts were loose, so I torqued them down, put everything back together, and went for a spin. No change. I got home, put a socket on the motor mount lift bolts both to the mounts and to the engine block, all was sound.

I’ll remove the Tcase tomorrow If I feel up to it.

Do less work first... Do you have the snap ring pliers? Check those arms... That noise coming from the DC joint could very well seem likes it's coming from the Tcase.

Some kind of synthetic nylon grease that MC puts out with their Control Arms.

After comparing the stuff Mike posted to the MC stuff I have, it looks, feels, smells the same.

I guess I’ll try to do the lowers today, one at a time. I’d really like to drive my Jeep again. It’s been over a month.

Serviced the lower MC arms. The duraflex bushings, which are nothing more than a rubber bushing, were dry but in good shape. I’ll do the uppers later. In the meantime I removed the transfer case and got into it. I think the problem is the outer bearing in the JBSSSYE outer housing. See what you think.

I would say that the bearing is bad. It shouldn't be that hard to turn.
